When I did have the 6 faces, in game it looked really good but it was the texturing that gave me problems with the shadows. It's why I've played around w/using more poly but I'll try what you described and see how it goes! You should try using cycles render instead of the blender render: it's much more precise and qualitative. Set the samplings to at least 1000 and smooth your mesh, then sharp the edges you want to keep sharp. Don't forget to add a edge split modifier with the angle setting of your liking so it doesn't look lumpy ingame. You'll see that the texture baked will be way waaaaay better quality (I also recommend to untoggle the alpha if you don't need it). If you look on youtube for cycle render tutorial there are plenty (the nodes are used a bit differently)
